That 25V and WFS 250 is a good sweet spot setting for me. The 2 things that come to mind for me are gun angle and wire stick out length. I would try 1/2” on the stick out and make sure you have the angle straight in or a slight drag angle 5-10 degrees.

I have seen what you described if the angle is a push angle especially if the angle is excessive. Try this and see if it helps and let me know.

I went with the trusty 4043 filler based on my experience with most cast aluminum it seems to work really well. I didn’t do anything to determine any specifics for the base metal.
